A three-dimensional mathematical model of femtosecond-laser ablation reproduced the effects of changing surface geometry on 18Cr2Ni4WA alloy-steel face gears, reporting a whole-grid mean absolute difference of 0.131 micrometers from CNC gear-center measurements. The study examined an involute face-gear topology and coupled local incidence angle to dynamic defocusing, elliptical beam stretching and incidence-dependent Fresnel reflection. Its central result was that geometrical variation can severely alter energy coupling, reducing absorbed volumetric energy density in highly inclined regions.

The model predicts that dynamic-defocusing distance is directly proportional to the tangent of the local incidence angle. In geometric terms, this means that the shift between the nominal focus and the laser–material interaction region increases as the beam encounters more inclined surfaces. The coupled calculations indicate that this growing defocusing effect can sharply weaken the absorbed volumetric energy density in those areas, helping explain why a single processing response may not remain spatially uniform across a complex three-dimensional gear surface.

To compare the model with physical machining results, the researchers discretized the involute face-gear topology and evaluated predictions across the part’s measurement grid. Model and measurement differences had a mean absolute error of 0.131 micrometers and a root mean square error of 0.137 micrometers. The maximum absolute difference was 0.255 micrometers, or 6.53% relative to the corresponding measurement. These descriptive differences were smaller than the expanded measurement uncertainty and therefore should not be interpreted as metrological proof of submicrometer resolution.

The residuals also displayed a spatial pattern consistent with enhanced plasma-plume shielding in geometrically confined concave valleys. That interpretation remains provisional: the comparison was consistent with the proposed shielding effect but did not directly demonstrate it. Within these limits, the model–measurement agreement supports accounting for local geometry when planning femtosecond-laser processing of complex face gears. The authors describe the work as a model-based foundation for adaptive compensation across multiple machine axes, rather than as direct evidence of improved production performance or a new manufacturing specification.
